What is sublimation printing, and what is it good for?

Sublimation printing uses heat to turn solid dye into a gas, which bonds inside polyester fibres instead of sitting on top of the cloth. Because the colour becomes part of the fibre there is no hand feel, nothing to crack or peel, and no limit on colours, gradients or photographic detail. It works only on polyester or polyester-rich fabric, and only onto white or pale cloth, because there is no white ink and cotton has nothing for the dye to bond to. On the right fabric it is how you get a full-colour graphic running seam to seam. On cotton it is the wrong tool.

What does sublimation mean?

In chemistry, sublimation is a solid turning straight into a gas without passing through a liquid stage. Dry ice does it. So does frost vanishing off a car roof on a cold dry morning without ever becoming water.

In printing, the word describes what happens to a disperse dye under heat and pressure. The dye leaves the transfer paper as a gas, travels into the polyester it is pressed against, and solidifies inside the fibre as everything cools. Chemists will point out that the transition is not perfectly clean and that some dye passes through a softened state on the way. What matters is where the colour ends up: inside the fibre, not on top of it.

The trade also calls it dye sublimation or dye sub. One distinction explains everything else in this article. Screen print, DTG, DTF, vinyl and embroidery all add a material to the surface of a garment. Sublimation adds nothing. It dyes the fibre that is already there.

How sublimation printing works

The sequence is short and every step matters.

  • Artwork is prepared at final size, at 300 dpi, and mirrored.
  • It is printed with disperse dye inks onto sublimation transfer paper. Ordinary pigment ink will not sublimate.
  • The paper is laid face down on the polyester and taped so it cannot move.
  • The heat press closes at roughly 190 to 205C for roughly 45 to 60 seconds under even pressure.
  • Under that heat the polyester polymer loosens and the dye gasifies and enters it.
  • The press opens, everything cools, the fibre closes and the dye is locked inside.
  • The paper peels away, spent. It is a single-use transfer.

Two things follow from that. The first is that colour shifts on press. What comes off the printer looks dull and wrong, and only becomes correct once heated, so colour is judged on a pressed strike-off and never on a screen or on the paper.

The second is more important for garments. An all-over print is applied to the fabric or to the cut panels before the garment is sewn, with the artwork laid out to the pattern pieces and carried into the seam allowance. That is why sublimated graphics can run across a seam and around a sleeve. It also means all-over sublimation is a cut and sew operation. It cannot be done to a finished garment, which is why a decorator working on blanks cannot offer it.

Why it needs polyester, and fails on cotton

Polyester is a thermoplastic. As it approaches press temperature the polymer chains loosen, and disperse dye has a chemical affinity for that polymer, so the gas dissolves into the fibre and stays there when it cools. The bond is not glue and it is not a coating. The dye is part of the fibre.

Cotton is cellulose. It does not soften at press temperature and it has no affinity for disperse dye. The colour lands on the surface, looks acceptable for a day, and rinses away over the first few washes. It comes out pale even when new. There is no fixative that changes this, because the fibre chemistry is the problem, not the process.

Blends behave predictably. Only the polyester share takes colour, so a 65/35 poly-cotton prints noticeably lighter and softer than 100 percent polyester, and a 50/50 lighter again. That washed-back result is a legitimate design choice and several brands use it deliberately, but it should be a decision rather than a surprise. The same rule explains the rest of the field. Polyester-coated substrates take sublimation, which is why mugs, patches and signage work. Nylon does not, having no affinity for the dye. High-elastane stretch fabrics and heat-sensitive shells can distort at press temperature. Check the fibre content, not the appearance of the cloth.

Why the fabric has to be white or pale

Sublimation dye is transparent and there is no white sublimation ink. The white in your artwork is the fabric showing through. Anywhere you want white, the cloth is simply left unprinted.

That means the base colour is always underneath the print, mixing with it. On a pale grey polyester you get a muted, slightly greyed version of your artwork. On a strong colour the artwork shifts towards that colour. On black, effectively nothing reads.

This is the most common reason a sublimation job disappoints. Artwork built for a black t-shirt cannot be sublimated onto a black garment. The version that works is the inverse: the dark ground is printed onto white polyester and the light elements are left as bare cloth. If a dark base garment is essential, the answer is a different method rather than a different press setting.

What sublimation does that other methods cannot

On polyester, it does several things nothing else on this list can.

All-over coverage. Because panels are printed before assembly, the graphic can run to the edge of every panel and continue across seams. Repeats, camo, marbling, all-over florals, full-bleed sleeves and printed hood linings all come from this. A print on a finished garment always stops short of the seams.

Unlimited colour at no extra step. There is no colour count, no screen per colour and no halftone conversion. A photograph, a soft gradient and a single flat colour all take the same press time. Screen printing needs a screen for every colour, which is what makes complex artwork set-up heavy.

No hand feel at all. Nothing sits on the cloth, so the fabric keeps its stretch, its drape and its breathability. That is why sublimation is standard on performance and activewear, football-style kit, cycling jerseys and anything where a heavy print across the chest would trap heat.

Numbering and personalisation. Every piece can carry a different name or number without any set-up penalty, because there is no stencil and no plate.

Where sublimation is the wrong choice

  • Cotton or cotton-rich garments. Not a compromise, a failure. Use screen print, DTG or DTF.
  • Dark or strongly coloured cloth. There is no white ink and no way around it.
  • A small logo on a polyester hoodie. Technically possible, but embroidery or screen print gives a mark with more presence for less fuss.
  • Anything that needs a tactile finish. Puff, high-density silicone, appliqué, chenille and 3D embroidery all work because they stand off the fabric. Sublimation cannot stand off anything.
  • Heat-sensitive fabrics. Nylon shells, coated technical fabrics and high-elastane knits may not survive the press, and nylon will not hold the dye anyway.
  • Artwork that must match perfectly across a seam. Panels are printed flat and then sewn, so a small offset at the join is normal. Design the graphic so the seam is not the focal point.

Sublimation against screen print, DTG and DTF

The useful comparison is where the colour ends up, because everything else follows from that.

Read it as a shortlist rather than a verdict. In practice the fabric decides first. Cotton rules sublimation out before anything else is discussed, and a dark garment rules it out second. Once polyester and a pale base are established, sublimation is usually the strongest option on that garment, and on a small one-colour mark it is often more effort than the job needs.

Wash durability, hand feel and care

There is nothing on the surface to crack, peel, flake or lift at the edges, so the failure modes that end most printed garments do not apply. A sublimated graphic does not wear away with washing the way a surface print does. It degrades only as the fibre degrades, which is why it is standard on kit that gets washed hot and often.

Hand feel is the other half of it. The cloth feels exactly as it did before printing, at any coverage. A full front graphic weighs nothing and does not stiffen the panel, which is not true of any surface method at that size.

The one real weakness is the same physics running backwards. Heat moves dye. So the care instruction is specific: wash cool, inside out, skip the tumble dryer, and never iron the print. Do not press a sublimated garment against white polyester under heat, because colour can migrate into it. Chlorine and strong bleaching agents also attack the dye.

Two defects are press faults rather than design faults. Ghosting is a blurred shadow at the edge of the image, caused by the paper shifting as the press opens. Pressure lines are faint marks where the edge of the platen sat. Both show up on a strike-off before bulk, which is what a sample is for.

How long does a sublimation print last?

As long as the garment. There is nothing on the surface to crack, peel or flake, and the colour does not wash away because it is inside the fibre. It withstands repeated hot washing better than surface prints. The exception is heat: do not iron the print or tumble dry hot, because heat can move the dye again.

Is sublimation better than DTF or screen printing?

It depends on the fabric before anything else. On pale polyester with all-over or photographic artwork, sublimation gives coverage and hand feel neither can match. On cotton it does not work at all, and on dark garments it cannot be used. DTF prints on almost any fibre and any colour. Screen print suits flat colours on cotton in quantity.

What artwork do I need for a sublimation print?

High-resolution raster at 300 dpi at final print size, or vector art, in RGB with a note of any colour that has to match. For an all-over print, supply the artwork with enough bleed to carry into the seam allowance on every panel. Colour is approved on a pressed strike-off, because sublimation colours shift when heated.
